Twist drill bits are among the most widely used cutting tools for metalworking, maintenance, fabrication, and general workshop use. When used correctly, a quality HSS or cobalt twist drill bit can produce accurate holes with stable performance. But when drilling conditions are wrong, even a good drill bit may snap, chip, burn, or wear out much faster than expected.
If your drill bits often break during metal drilling, the problem is usually connected to speed, feed pressure, heat, workpiece stability, chip removal, or bit selection. One of the most common reasons twist drill bits break is excessive speed. When the RPM is too high for the drill diameter and metal type, friction rises quickly. The cutting edge becomes hot, loses hardness, and starts rubbing instead of cutting.

Feed pressure must be balanced. Too much pressure can overload the cutting edges and twist the drill until it breaks. This often happens when users try to force the bit through thick steel or when the drill bit becomes dull but the operator keeps pushing harder.
Too little pressure is also a problem. If the bit does not bite into the metal, it rubs on the surface, generates heat, and dulls quickly. After the cutting edge becomes weak, the drill may catch and break.
A good drilling action should produce continuous chips, not powder, smoke, or excessive vibration.
Metal drilling needs stable workholding. If the workpiece moves, vibrates, or spins, the drill bit can catch inside the hole and snap. This is common when drilling round tubes, thin sheet metal, small metal parts, or curved surfaces without proper support.
For safer drilling:
Clamp the workpiece firmly.
Use a center punch before drilling.
Support thin sheet metal with wood or a flat backing plate.
Avoid holding small metal pieces by hand.
Stable clamping protects both the drill bit and the operator.
Twist drill bits remove material through spiral flutes. If the flutes become packed with chips, cutting resistance increases. The bit may jam, overheat, or break inside the hole.
Chip packing is more likely when drilling deep holes, soft metals that form long chips, or stainless steel that work-hardens easily. Pulling the drill out periodically helps clear chips and bring cutting fluid into the hole.
For deeper holes, use a peck drilling method: drill a short distance, withdraw the bit, clear chips, add lubricant, and continue.
A dull drill bit requires more force to cut. This increases heat, torque, and breakage risk. Signs of a dull twist drill bit include:
Slow cutting speed.
Squealing or high-pitched noise.
Small powder-like chips.
Burn marks on the workpiece.
Oversized or rough holes.
Visible chipping on the cutting lips.
For repeated metal drilling, users should inspect the point, cutting lips, chisel edge, and flutes before use.
Not all twist drill bits are designed for the same materials. A general-purpose HSS drill bit works well for mild steel, aluminum, copper, plastic, and general repair work. For stainless steel or harder metals, cobalt drill bits such as M35 or M42 are often a better choice because they offer improved heat resistance.
Surface treatment and coating also matter. Black oxide, titanium nitride, and other coatings can improve wear resistance, but the base material and heat treatment are still critical.

If the drill is tilted or moved sideways during drilling, the bit receives side load. Twist drill bits are designed to cut axially, not to bend like a milling cutter. Side pressure can break small diameters very quickly.
This is common with handheld drilling, especially on curved metal, pipe, or uneven surfaces. Using a drill press, guide block, pilot hole, or center punch can improve alignment.
Metal drilling creates heat. Cutting fluid reduces friction, cools the cutting edge, improves chip flow, and helps extend drill bit life.
